  • Q: How to service and repair the upper intake manifold on 2000 Mercury Sable?
    A: Start service and repair of the upper intake manifold by disconnecting the battery ground cable followed by removing the air cleaner assembly and air cleaner outlet tube. The service procedure starts by draining part of engine coolant while you disconnect the throttle body heater hose. First disconnect the pin-type retainers together with the snow shield and remove the speed control actuator cable and accelerator cable from the throttle body before placing the accelerator cable bracket to the side. Separate the bolts to disconnect the hoses which also include the vacuum tube and the evaporative emissions return tube. Sever the electrical connections to both Throttle Position (TP) sensor and Idle Air Control (IAC) sensor units. Detach the upper intake manifold support bracket by removing its bolts and nut and then remove the Positive Crankcase Ventilation (PCV) tube and the Exhaust Gas Recirculation (EGR) tube from the EGR valve after loosening its nut if needed. The technician disconnects three vacuum tubes starting with the EGR valve then proceeding to the upper intake manifold and finally to Electronic Vacuum Regulator (EVR) along with removing its electrical connector. Deny the connector retainer from the bracket at the same time you detach both differential pressure feedback EGR vacuum hoses. Next separate the engine degas hose and disconnect the differential pressure feedback EGR electrical connector and wire harness retaining clip. After correctly installing a new upper intake manifold gasket insert the six bolts. A proper installation requires employees to clean the scaling areas while installing the new intake manifold gasket before setting the upper intake manifold into position. Seamly install the bolts according to this method: initialize with 20 Nm pressure then move to 25 Nm pressure. The procedure includes connecting the engine degas hose together with the differential pressure feedback EGR electrical connector followed by inserting the wire harness retaining clip. The installation process requires reconnection of the differential pressure feedback EGR vacuum hoses while simultaneously installing the oxygen sensor electrical connector retainer. Affix the electrical connector along with the vacuum tube to the EVR and attach the vacuum tube between the intake manifold and EGR valve. Fasten the EGR tube at the EGR valve while you fasten the PCV tube to the upper intake manifold. After installing the upper intake manifold support bracket users should proceed to reconnect the IAC and TP sensor electrical connectors and attach both the evaporative emissions return tube and vacuum hose. Attach the accelerator cable bracket before installing its bolts to complete installation of the cables with accelerator control and speed control applications along with throttle return spring connections. The next operations include reinstalling the snow shield and reattaching the intake throttle body heater hose and refilling engine coolant then putting back the air cleaner assembly with outlet tube before connecting the battery ground cable.
